Verification of Numerical Simulation Using a 3D Optical System for Measuring Deformations

This master’s thesis discusses the current state of optical metrology and its place in manufacturing and optimization of parts made by deep-drawing technologies. First part is devoted to building a solid knowledge base in different fields that this thesis draws from. These fields are Optical Metrology, deep drawing of sheet metal and simulations using finite elements method. Subsequently, in the experimental part there are chapters dedicated to Measurement and creation of material models and measurement of grid markings on deep-drawn parts provided by ACO Industries, measured by photogrammetric system from German Company GOM metrology. Additionally, for reference to the measurement, FEM software called PAM-Stamp is used to simulate and predict the final state of the parts after manufacturing. Furthermore, optical metrology was used during creation of material models, data supplied by this analysis was used as an input for the simulations. The last chapter then deals with the evaluation and comparison of measured and simulated data and drawing conclusions about the reliability of optical systems and modern technologies in technical practice.
The production of a gully

Aim of the thesis is possible innovation in production of a body of floor gully. Material of the gully is an austenitic stainless steel 1.4301 (X5CrNi18-10). This particular gully belongs to floor drainage portfolio of ACO Industries k.s., which is a world leading company in drainage systems. The current welded variant has been replaced by a combination of conventional drawing and dimpling. The geometry of the drain bottom was designed in accordance with the requirements of the ČSN EN ISO 14159 standard and EHEDG documents on the hygiene of equipment for use in the food industry. Technological calculations were made for the new designed geometry, the bottom of the inlet will be made in one drawing operation together with the dimpling of the pre-made hole. The production process was verified using numerical simulation. Part of the solution was the production of a prototype for testing of the flow rate. During the flow rate test, the requirements given by the standard were fulfilled. Combined tool for drawing and dimpling was designed. The tool is designed for use in hydraulic press Dieffenbacher PO250 II with magnetic tool clamping. The financial savings compared to the current floor drain design are about 243,43 CZK. With a specified production series of 700 pieces per year with an expected increase of 15 % in the following years, the return on investment for the purchase of the tool was calculated to be 2,65 years.
Design for the production of a trombone silencer

The goal was to design the production of a trombone mute. It is a complex rotational part with a constant wall thickness of 0.5 mm. Metal spinning was chosen as the most suitable technology for manufacturing 500 pieces from the aluminum alloy EN AW – 3103. The manufacturability was evaluated, the dimensions of the blank, the shapes and material of the tools for two operations were designed, and finally, the production process was developed.
The production of a component of a lever lock

The master‘s thesis deals with the suggestion of the production of a component of a lever closure, which is used as a quick-clamping mechanism. The part is made of low-carbon steel DC01 in the form of a sheet with a thickness of 1.5 mm and an annual production of 200,000 pcs. The individual production methods were chosen using a progressive combined tool that combines cutting and bending. After evaluating the technology, determining the developed shape of the part and choosing its location on the line was chosen a semi-finished product in the form of metal coils sheet. After determining the production procedure, which consists of four steps, technological, construction and control calculations were carried out on the basis of which the tool was constructed. An eccentric press LEN 63 C was chosen as a suitable machine for production. A feed line marked ARPL RAL 150 was also chosen for production.
Manufacturing of a hanging fitting

The paper presents the design of technology for the production of wall-hanging fittings. The optimum production method was selected as the production in a sequential tooling process. The component is manufactured from a 2 mm thick steel sheet. The material chosen is galvanised steel DC01 + ZE. The semi-finished material for production is a strip wound into a coil. The part is manufactured in three steps. The forming force for the production of the part is 797 kN. Subsequently, the Mecânica Exacta CC100 press was chosen.
Manufacturing of the box

This thesis concerns the design and production of a rotary-shaped soap box made of chrome-nickel austenitic steel 1.4301 0.5 mm thick, with a production batch of 50,000 boxes per year. Due to the size of the batch, the cutting and drawing technology without wall thinning was chosen for one drawing operation using a single tool. Based on analysis of the possibility of producing the tool and the necessary calculations, a tool was designed for the production of the lid and another tool was designed for the production of the lower part of the box. The corresponding hydraulic presses were then selected. A CUPS 25 DEU press from HŠV Polička with a forming force of 250 kN was selected to produce the lid and a Formetal PPCT-200 press with a forming force of 2000 kN was selected to produce the bottom part of the box. The production process is fully automated with an unwinding, straightening and scrapping line from Šmeral.
Manufacturing of a holder

The thesis focuses on the design of a holder on the central tube under the dashboard of a car. The purpose of the holder is to secure individual dashboard components to the central tube. The required production series is 100,000 pieces per year. The specified material is HC420LA steel with a thickness of 1.5 mm. Various manufacturing methods were analyzed, with the most suitable being a combination of shearing and bending in a compound progressive tool. The selected semi-finished product is a sheet metal strip in coil form. Subsequently, a manufacturing process was designed, and based on it, a tool was constructed in which the part is produced in five steps. According to the calculated forming force of 886 kN, a KSTE 2000 servo press was then chosen.
Manufacturing of start segment by fineblanking technology

The thesis deals with the design of the manufacturing technology of the starting segment, which is used to transmit the torque from the starting lever of the motorcycle. The part is made of steel 11 373 in the form of a sheet with a thickness of 6 mm, and the production series is set at 60,000 pieces per year. As part of the thesis, an innovation was proposed, which consists of cold pressing the shaft into the hole, and thereby eliminating the associated welding operation, speeding up production and making it more precise. Due to the required precision and the size of the series, a fine blanking was chosen for the production of the starting segment. Furthermore, coils of sheet metal were chosen as a semi-finished product, while 19 coils with a diameter of 1400 mm and one incomplete coil with a diameter of 1085 mm are needed to ensure the production series. The total force for cutting out two components in one stroke was determined to be 4680,4 kN. Due to the given strength and dimensions of the sheet metal, a triple-action hydraulic press FB one 7000 was chosen for production. The work also includes a technical-economic evaluation, through which it was found that the given production becomes profitable at 34987 pieces. Therefore, due to the size of the production series, it can be declared that the production is profitable.
Laser Forming

The work focuses on the use of laser beam in forming. The basic types of solid-state and gas lasers and their interaction with the material are described. It also discusses the possible mechanisms of bending in sheet metal and tubes. Subsequently, the paper discusses analytical and numerical models for determining the magnitude of the bending angle. The final part of the thesis deals with examples of laser-formed products and other possible applications in engineering.
Production of the distributor by non-convential forming technology

The thesis is focused on the evaluation of the possibility of manufacturing a distributor body used for distribution of heat-bearing medium in underfloor heating. For the part, due to the series of 100 000 pieces·year-1, the technology of high-pressure hydrofroming without active action of axial presses is chosen. The original solution with a forming pressure of 58,5 MPa did not lead to success and an optimization was necessary, where the pressure was increased to 158,5 MPa, which also did not lead to success. This was followed by a further optimization consisting of hot forming at 700 °C and a pressure of 158,5 MPa, again with no successful solution. The last possible treatment option of changing the material to 11 321 steel and pressure 134,2 MPa was not successful and the high pressure hydrofroming method with passive action of axial dies is not recommended for industrial practice. The final step was an economic evaluation, where the price per piece was determined to be 133,3 CZK with a 20% margin. Considering that the product is suitable the profit will start to be generated after the production of 140 460 pieces.
